    I have a 6230i. A 1GB card works without any problems. I now use a 2GB card,
and it also works but the "Use as USB stick" function does not work with it.
That's the only thing that doesn't work with a 2GB card.

However, since that function is useless anyway (you still have to install
software to use it, not so for a normal USB stick) I browse through my
files via the normal PCSuite options, or use a card reader if I transfer
a lot (for much faster read/write speed).

I'm wondering if a 4GB card works as well. When this one gets too full I'll
    consider an upgrade.

Yes. I have about 1GB filed with mp3's, 300MB with movies (all Star Trek
Animated converted to .3gp) and have the default directory for my photo's
    redirected to the MMC card.

I use an Apacer card. I'm told that some cards will not work in the phone.
There is even a company that sells them and tests them on the phone you
want to use (I lost the URL bot Google should finf it easily).

    >2 gig, also has a format problem

I never reformatted my card in the phone (or in my computer). I got it
formatted and it worked OK that way.
