I'm trying to do an upgrade. I've followed the instructions on the
install program
1. switch off phone
2. remove sim
3. replace battery
4. press & hold C key
5. connect usb cable
and when the phone starts up it prompts me to insert the sim and won't
go any further.
Has anyone had this problem? How did you resolve it?

Assuming you are using the official software to do it, make sure you
have already connected the usb cable before you press and hold C key.

In our family we have 3 x w800i and 1 x k750i..............only the k750i is
a bugger to update. I have to try 3 or more times to get it to work. Don't
ask me why.

If you've done it properly the phone will not start up. You must press
and hold the C key whilst you plug the cable in and keep it held down
until you are told to release.

My mate had his k608i debranded with a cable and it took ages because we
had to end up using a DSS-25 stand.
Changed back to the USB unlock cable and was told by unlocking friend to
put in the cable last. That helped and was much faster than the
deskstand.

Yup. Took me a while to figure this out.
And don't bother emailing their tech support. You'll never get
anything back. Phone tech support isn't too bad, although one told me
to update my Java installation.
